Abstract
"This thesis is focused on the repeatability of carbon pick-up, defect formation and metal velocity in lost foam casting of low carbon steel. One of the very important problems in lost foam casting of steel is understood to be high concentration of carbon at certain locations due to the organic environment. The foam decomposition product is rich in carbon and affects the steel castings significantly, as it changes the fatigue properties and toughness of the casting. In addition, the carbon increases hardness and promotes quench cracks. Several experiments were done for repeatability and quantification of the carbon pick-up region. The experiments were divided into two groups. The first set of experiments was performed using a T-section foam pattern. These experiments were used to get repeatable values of metal velocity and define the carbon pick-up region in the castings. The second set of experiments used a standard test bar foam pattern of three different foam materials with three different coatings. These experiments were designed to determine the effect of foam and coating properties on metal velocity, casting defect, and carbon pick-up. Carbon pick-up was analyzed using macro-etching, micro-etching, and arc spectrometer and hardness tests. Statistical analysis was done to evaluate the effect of foam and coating type on the defect formation and metal velocity.
Foam and coating variables were found closely related to the defect formation and metal velocity. An overall carbon pick-up of 0.10 to 0.15 weight percent was observed in the castings. The depth of heavy carbon pick-up was estimated as 0.060 to 0.075 inches at the top surface of the castings. Use of risers was found effective to minimize the carbon pick-up in the castings"--Abstract, page iii.
